I got away with just brush/regulator changes for over 300,000 on factory original alt...but that all she wrote, it was toast. I didn't even investigate, I knew it wasn't the brushes this time lol.
I was taught to cut and solder the slip rings up here (see red circles in the pic) so you don't chance damaging the windings. Is that not common? LOL. I might have been living a lie this whole time. Mine were both about the same as your top ring... maybe a little less. They could easily stand to be replaced, but I didn't think to order some. They'll last through the winter at the very least. Then I'll do it. I need to stock up on 3G parts again. I am 99% sure that all of the non HD 3G's (ambulance package, etc.) use the same brushes. I can find brushes for Mustang 130 amp, but I could only find the regulator and brushes listed together for our trucks. I probably have a couple Mustang alternators.... I probably ought to pull one apart and see.

My Buddy brought me the T5, a pneumatic snipper, and a pneumatic jigsaw. So yeah, probably, LOL.
Since I didn't take a pic of the slip rings, I had to get a screenshot of them. Not the greatest pic.... I was moving, so it's kinda blurry. I've definitely seen worse!

I have no idea. This was the first rebuild I did, and I just... did it. If you cut them like that, would you then fold each of the ends over and crimp them together for the mechanical bond? (You wouldn't want just solder holding them together.)
