Finally after a being at 2 different dealers for collectively a month, it is fixed! Bearing in the front diff was damaged. Bearings and few other parts replaced and all is well! Hopefully this is the end of it.

That is good news indeed.

Ive heard about that before but, as far as I know a problem with the front diff is a rare occurrence. Not a lot of reports of them failing some way on here that I have seen.

Correct, the service manager said front diff issues almost never happen. I asked if he thought it could have been contamination from manufacturing and he said not likely. He had wondered if someone submerged the front diff, but the oil was perfect and there was no evidence that the front diff cover was ever off. We'll never know.
I can't tell you how nice it was to finally drive this thing and enjoy the silence!
