Rust inside Differential
I have a 2016 F-150 3.5 eco boost 4x4 with 40k miles. Rear differential making noise on acceleration at 40mph to 50mph. Took it to dealer for warranty repair. They say there is rust in the differential and will not honor the warranty. I do not own a boat and have never backed it into a lake or water. Never been off road or in water of any kind. How does water get into the differential from just plain highway usage? And how do I get Ford to honor the warranty?
I'm not an expert on diffs but I would think there would have to be an aweful lot of water in there to cause rust. The gears are constantly slinging gear oil around in there when rotating and oil is going to prevent rust. Sounds fishy. Let's assume there is water in there. It got in somehow and it shouldn't have. Your truck is clearly still under the drivetrain warranty. I would have to say they are full of it. Try another dealership.
Ask them to show you how they know. If they drained the oil and is was not milky then there was no water in it. If they just took off the cover and said look ask them to prove the water was in there if the oil drained didn't look milky. They should have stopped if oil drained was milky and told you. If they did not well then push softly polity but push they will make it right. Then have the verify you breathing tube is not blocked or in the wrong place.
Just FYI, I went down to the shop and looked at the rust. When I think of rust I think of pitting and disfigurement. I did not see any of that. All I saw was a just a hint of red on the bearings. Certainly nothing to cause the noise I was hearing coming from the rear differential. So I told them that if water got in there it came from normal road usage and that they needed to make it right and pay for the warranty work. They called back today and said they would. I was wondering if they were just testing me to see if I would just roll over and pay for it and not make a big deal of it. Still a little pissed off for the whole ordeal.

Ok so have you drained the oil and just found water? Was it milky? A little more info is very helpful a drive by complaint not so much.
If you never drive enough to get the diff hot it can have moisture build up if the conditions are right for it. Not likely though. My money is on somebody putting the diff under water. I know who has put every mile on my truck since taken off the trailer from the rail yard. If I bought any truck where that isn't the case then a full fluid change would be my first order of business.
