ok update: Trucks Fixed.. I let it sit for a week or 2, no time for it.. Got around to it saturday 7/2/2011 went through it and changed out plugs, wires, and re-did the grounds coming from the firewall.
truck started up perfect and hasnt quit yet..
Truck feels a heck of alot better.. took about an hr for everything..

Default 4.6 to 5.4

The one problem I have encounter on this swap is that the 8-bolt flexplate is allowing the torque convertor bolts to hit the spacer plate, this results in no rotation of the tranny and motor. I'm considering washers of about 1/8 inch on the TQ studs to give them enough clearance. Anyone encounter this or know what is wrong with this scenario?

It usually means you don't have the torque converter all the way on the input shaft... There are two splines inside the torque converter that need to spline onto the input shaft and you might have to twist it back and forth and maybe rick it up and down till you feel them both spline on. You certainly do not need washers...

Austin, I have done that; eased out the t/q then rotated and pushed until it steps in further. I think I see how washers still won't work because the bellhousing and block still have to meet at the same point and the studs and nuts would still end in the same space and distance in relation to the block. Maybe two spacer plates?: Which I do have

That won't make a difference. Something is wrong when the studs hit. You have to figure out what it is, possibly 5.4 and 4.6 TCs are slightly different, I'm not sure, Probably though. I'd be willing to bet they have a different stall speed at least. I haven't done the swap so I'm not sure but I guarantee you there is something wrong if your studs are hitting.

Update: Mr. Burch at sales@bcatransmissions.com gave me the right advice about properly seating that TC. It steps in three times for it to be fully in. Austin97's experience and advice was right on too. My replacement engine was a 4.6 after all. Swap went ok after setting the tc correctly. Had a faulty intake air control so idle rpm was high, but swapped in a cleaned out one from the old engine and the idle settled down nicely. Alas I sold my white Plain Jane, nickname Bone. But I missed her so much I bought an '01 supercrew off/road. It has a (typical?) hot air only out of the climate system and a mysterious upper engine coolant leak, I think by the right front intake or plenum corner, but I see by the astute members of this fine forum, I will be able to solve these particular characteristics that tend to bother our capable steads once in a while. Thank you.

the part number might be the same but the tuning on the pccm will be different

I said that on page 2, but thanks for helping to make sure info on the site is accurate. Wrong information is one of the major downfalls to the internet, you can't trust everything you read on a forum.
