It was most clear around 50-55mph, and he thinks it's definitely something mechanical coming from the engine, but he has never heard anything like it. He also said since its not hurting the performance of the truck, and it would take hours to try to diagnose, he said not to worry about it until it gets worse then he'd "take care of it for me"

We'll see what happens

I'd get that in writing.Worse will probably equal more expensive.

Ha! I know..that's what I'm worried about..I'm just gonna drive it. If something does happen I'll raise hell with him. I think it is a pulley though. This morning it was about 35 and before the truck was warm (when I first started it) it heard a rattling, bearing kind of sound (like a pulley would make) coming from the grille area..I don't know what else it could be

Like someone ^ mentioned.... get a stethescope. That way, you can pin point where the noise is coming from, makes it very easy to "dial in" on a bad pulley.

That's what the service manager said they would do, but he said, "we'd have hours just into trying to track down where it's coming from.." I think they just don't want to waste time and money trying to fix it..

I may call him back and say the noise is getting worse and make him fix it

Yeah, I suppose it could take hrs to find but you could quickly figure out if it's a pulley making the noise. How long is your warranty? Kinda sounds like the SM is trying to snub you.

Put the truck in a lower gear and get the rpm up into the range you are running on the highway. Drive it steady at that rpm and maybe you will be able to single out where that noise is coming from, or have a partner rev the engine to the right rpm and do the stethescope trick if you can duplicate the noise running in a lower gear. That does not take a rocket scientist to do, or a Ford trained mechanic!

yeah it seems to be pretty steady around 1200 - 1800 RPM, i only hear it around 50-70mph though regardless of the RPM's

And not in low gear between 12 and 1800 rpm? If not, bring it up to speed (50 to 70) with od turned off, eliminates the torque converter and will isolate the area to wind noise or the engine, or bearings of the alternator/tensioner pulley as the rpm is higher. If you can duplicate it without driving it at 50 to 70 such speeds then it will really narrow it down to engine related issues. Probably being bearing related. If you have read earlier threads, the factory alternator bearing do make noise. A somewhat expensive fix, even if you do it yourself so make sure.
Good luck!
