I can't remember where I found it, but there is a replacement number for just the hinge assembly. You have to remove the painted door from your old hinge. I think it was under $50 from the dealer. I haven't bought one yet because the local dealer wants to sell the whole hinge and door assembly. When my magnet wears out I'll try to find the part number again. As far as an aftermarket one, I emailed several of the vendors showing billet type fuel doors. None of them had one with it's own hinge for my truck, which is a step side(sorry, I'm too tired to remember the official name). All of them were stick ons.

I have a 2004 F150 Lariat SCrew. My fuel door is flapping too. I tried to remove it to see what was going on. I removed the screws around the fuel filler and then tried to pull the assembly out. It was very resistant. I thought about trying to pry it out, but i think it would damage the paint around the fuel door too much.
How is the assembly held in the side of the body? Am I missing something?
I would like to try the suggestions in this post, but got to get the dang thing out first.

Put a Phillips self tapping sheet metal screw were the tap of the gas door contacts the outer plastic and it will hold it closed. Only true fix is replacement. I have a thread on the screw trick somewere on here.

Couldn't find the thread; searched all the threads you created.
Your solution sounds like the best, as I got the same outcome from the dealer as most I guess.......replacing it with an unpainted one.
