My rattle doesn't go away when pressure is applied to the panel. Which further makes me believe that the vapor skin is responsible, since applying pressure to one part of the panel wouldn't do anything to stop the noise coming from a defective sheet of film that covers the entire door. That skin is the one thing that you can't control the behavior of unless you remove it completely. Fixing one area of the skin might agitate a different area and create a new rattle. You have to just ditch the whole thing. I also think that some vapor barriers don't have this problem and others do. My driver's door is quiet and my passenger door rattles like crazy.

I removed mine completely and no fix.

These doors rattle for more than one reason. So I'm still going to give it a shot. At the very least I'll have less road noise and better thermal insulation.

Don't use spray foam.....you will see up your drainage holes and make it impossible to work on your window motors and other stuff.
I know if it for audio, but stopping all rattles is what you are working on so it still applies.

So this weekend I ripped out the entire vapor barrier sheet from my passenger door and replaced it with Noico green 170mm CCF. I also applied some to the outer door skin while I was in there. So far so good. The rattle I had from my passenger door seems to be gone, though I haven’t tested it yet over severe bumps. But so far I couldn’t be happier. If anyone has rattling coming from inside their doors, definitely consider removing that sheet and replacing it with a good quality CCF-based thermal barrier.

I found the source of the majority if the rattle. It was the new wheels and tires, I didn't notice it at first but I swapped back to the stock combo of 275/65/18 and the rattles are nearly gone aside from very large potholes or bumps.

The new wheels and tires are 20x10 -18, with a 33x12.5x20 Nitto Ridge Grappler. There really isn't that much less side wall than before, so I don't think that is the problem. I am assuming the Nittos sidewall is considerably more stiff than the stock Goodyear Wrangler Fortitude HTs that it came with, making the tires not absorb as much impact from changes in the road. The aggressive treads probably also play a role in this.

I didn't think there was a big difference when I put the new ones on, but after switching back I realized the ride is much smoother and more enjoyable.

I guess there is a price to pay for looks, but I'm glad to know the truck itself doesn't have the issue.
