Refurbishing an EGR
I was actually just reading my chilton's (the thing is amazing!) last night on how to clean the EGR because I need to as well, I think it was 1.5mm drill bit through the valve, being sure not to make it any larger... hopefully someone else can confirm that, because I'm not home to check again right now.

What about the 1.5mm drill bit? Do I need to drill a hole in this POS EGR?

Straight from my chiltons:
If the EGR valve is serviceable, remove the EGR valve for cleaning. Do not strike or pry on the valve diaphragm house or supports, as this may damage the valve operating mechanism and/or change the calibration. Check orifice hole in the EGR valve body for deposits. A small hand drill of no more than 0.060 in. (1.5mm) diameter may be used to clean the hole if plugged. Extreme care must be taken to avoid enlarging the hole or damaging the surface of the orifice plate.

I'm not sure where its referring to, and it doesn't provide a picture... but I'm about to tear mine apart to attempt it.
Yea I read the same passage of my Chiltons, while waiting in line at the DMV to get my plates registered.
I don't know what it is talking about. It's about a quarter inch hole from the EGR to the intake manifold, and that had soot on it, but not nearly enough to need drilling out.
I also looked up how to clean the IAT, and I may try that next.
When you take apart yours please not if the exhaust input has a small circular disk thing inside. I posted a pic of it. It seems like that thing should move freely, but it does not. Let me know if yours does. Mine was so tight on there that it held water (carb cleaner). My assumption is that this inner mass should move when signaled by the diaphragm. But mine is jammed shut.
