All the CACs on these trucks come with a deflector on the back from the factory and they don't remove them for any TSBs. Keeps the hot air from the rads. Seems odd that Tim's didn't have one.

Correct...and that the tsb inlet air blocker could be repurposed as a discharge air rerouter, even though the stock cac already had one, seems unlikely or non-optimal at best.

Drilled the 1/16" hole 3 months ago and no issues until yesterday. Driving from Houston to Waco in a drizzling rain, decided to see if I could force the condensation issue. Punched it and it lost power and began to shudder. The engine light was flashing but no other messages. Pulled over, killed it, and cranked it back up and all was good to go. Had only happened twice before I drilled the hole.

This is because the water is in the core not just pooling in the end tanks

What is your plug gap? .028-.030 is recommended to help with that. Even Ford now recommends .030-.032.
And as Corey said, it collects on the fins, but there can be some pooling in the cold side end tank as I had a goopy mixture of water and oil in my OEM when I installed the Wagner IC.

Installed new plugs from ford two months ago. They were all gapped at .032. Not upset it happened. As long as there are no long term effects, it's something I can live with. Other than a leaky 3rd brake light, the truck has been great.
