1 or 2 Causes For Failure
1) Mode Door Switch - This is the actuator that controls the cables for your mode or vent doors. This actuator is located under the dash assembly between the transmission hump and dash assembly. There is a trim piece that covers the gap between the hump and dash. It has 2 bolts on both sides to hold it in place. The actuator is a white/yellow/clear color and is about an inch and a half thick, and about 4 inches square. It is held in place by 3 7mm bolts, however the entire dash assembly will have to be loosened and raised up in order to remove the actuator due to the 2 inch rod that turns the cables.
2) Mode Door Broken - This is the most common failure in the F-150 HVAC system. What happens is the weak plastic gets brittle after time and the cables break at the mounting point. Ford has released an improved design that is available only at the dealership. Just as the mode door switch, the dash will have to be removed to gain access for repair/replacement. The mode door and mode door box is located behind the glove box on the passenger side, but the only way to gain access is to remove the dash assembly.
The switch is the cheaper of the 2 parts, however the labor is killer! Book time for removal and replacement of the dash assembly is 12-14 hours. But some shops have found short cuts to do the job in 3-5 hours.
