loud scratching noise while driving!?!?!?!?!?
any time i hold to gas pedal down it scratches, when i let up a little it stops but starts again after 15 secs so i let up again and so on.......
you can imagine how fun it was to drive 300 miles across texas with this problem........

I had a noise in the front end of my '06 w/automatic and 4wd. it sounded like I had a small tree branch stuck in the front suspention and it was draging on the pavement. but this would only lasy for 10 seconds or so and only once or twice a week.
My problem had something to do with a vacum solinoid ( I could be wrong about the solinoid part, but it was vacum something) that engaged the front axle. there was a re-call on this. I'll see if I can find out more...............

and no- I'm not confusing this with the brake system vacum hose recall...........

I found other stuff on google, and one thread here....... but no mention of a ford recall.
I went to one of those "ask an expert" web sites and paid $15 to find out about this recall.... and my truck was out of warranty when it happened.
has no one else heard of this recall?

I'm not sure, but I think it's the device mounted on the firewall right next to the brake booster. it has 2 vacuum hoses and a small electrical plug on it.
but as I understand it the problem could be a vacuum leak anywhere in that system. From the hoses to the parts on the axle.
and, as mentioned above, if this is the problem the sound you hear is the front axle trying to engage and there is not enough vacuum to get it done. so the gears or splines are just grinding against each other and are going to eat themselves.
even if your truck is out of warranty the recall might still work for you.
I'm gonna call the dealer that did the work for me and see if I can get the recall ##

O.K., I was wrong about it being a recall, it's a TSB..... this was the problem with my truck. this is the answer I got from an " as the Ford Guy" web site......and I wouldn't let it go any longer than it takes to drive to someone who can fix it. Good Luck!
The noise your vehicle is making is most likely coming from the front integrated wheel ends loosing vacuum and attempting to engage the hubs.To verify this the next time you here the noise,shift the transfer case into 4X4 high and see if it goes away.If it goes away, thats the problem. Ford has a bulletin out for this which I am including. besides having the bulletin performed I would have the IWE's and hub gears inspected.This involves removing the front hubs and IWE's to inspect the teeth on the gears for damage.Many times the edges of the teeth are sheared off resulting in repeat repairs I have seen many with teeth issues.That is the grinding you are hearing.Let me know if you need any more help or clarification.

Some 2004-2006 F-150 and 2006 Mark LT 4X4vehicles built before 4/24/2006 may exhibit a noise in 2 wheel drive from the front Integrated Wheel Ends (IWE) and/or the 4X4 system being inoperative. The IWE solenoid may have ingested water and passed it to the IWE system causing water contamination in the vacuum portion of the system. A shorted IWE solenoid can set the codes C1979 and C1980. If either code is present, the 4WDH light will be inoperative.
ACTION:
Use the following Service Procedure to check and repair the 4X4 system.

- INTERMITTENT IWE NOISE, 4WDH LIGHT AND/OR 4X4 SYSTEM INOPERATIVE, DTCS - C1979 AND C1980

ACTION:
Use the following Service Procedure to check and repair the 4X4 system.
SERVICE PROCEDURE
- Replace the IWE solenoid. Torque the new design bracket and solenoid to 62 lb-in (7 N-m). It will be necessary to remove the vacuum lines from each IWE down at the wheels to check for water being present.
- If no water is present at the vacuum line at the IWE, install the new solenoid with bracket. Reconnect all vacuum hoses.
- If water is present allow it to drain from the vacuum lines. Then follow the updated procedure outlined in 2006 Workshop Manual (WSM) on-line version, Section 308-07A, Pin Point Tests B21 and B22. These tests checks IWE leak rates with vacuum and will remove any residual water from the IWE. Reconnect all vacuum hoses.
- If the IWE looses vacuum quicker than specification. Refer to WSM, Section 204-01B for normal diagnostic procedures.
