they are nyloc nuts, so there are a 1 time use, i have re-used them in the past, however i always replace the cv nuts though, the tie rod end and upper control arm nuts always have constant pressure on them, kinda impossible for them to back off, however the correct way is to replace them, it's your call.

I'm glad to have found this thread... I think I've got the same issue with my 05 FX4.
And it's doing it only from two week ago, first time that I haul my RV.
I've put the switch on 4WD and it stops, and then came back when I return to 2WD.
It does it when I push the gas.
Is that an issue that can broke something else if it's not replace now ?

Hey Atom......i was so glad you posted those instructions......i was sure I had the answer for my problem. Only thing is, my noise is occuring in 2wd and 4wd. Is it only the acuator if 4wd is engaged? mine only occurs when i am towing something. I am so hoping I can get this thing figured out.

My 06 f150 is doing the same thing, all of the discrpitions are sounding the same as mine. Does any one know what special tools you need to replace the Hub yourself? Can you rent thoes from Auto Zone, and or home much they cost?

Clogged/restricted vacuum line.
My problem was caused by restricted vacuum line. Blew it out with compressed air. Symptom was rattling under slight acceleration. Low engine vacuum during acceleration coupled with restriction in line caused hub to not fully disengage.
