i use 3 flash drives...one for the beatles, one for all other rock from audioslave to the yardbirds, and one for blues. it plays tunes in alphabetical order unless in shuffle mode. that's why i use 3...and they're very small.

Sorry for resurrecting an old thread, I had searched whether there was a max size for USB drives that sync could handle.
Reading this thread, I am surprised to hear people are using actual spinning hard drives. As someone that works in the data storage industry, I can tell you this is not a good idea! Think of putting a record turntable in your front seat while driving, the needle would skip and bounce all over the record. this is essentially what is happening to your hard drive as your drive around. They won't last long, and don't surprised if the drive seizes and becomes un-useable.
Stick to USB Flash Drives or if you want large capacity go with a Solid State Drive!

I use a 32gb flash drive in the USB2 mod cable in my glove box. I have about 10gb/2000 songs on it and it takes a few mins to index but after it's indexed, it works fine when I start the truck. SanDisk makes a Cruiser Fit USB drive that is tiny. I just ordered a 16gb for $12.

I have a 64GB flash drive and it works great except for voice commands which Sync says, "aren't available with this device". Worked great with my 160gb iPod Classic. Might have to put it back in.

hmm...so with a flash drive that syncs i can give commands, like 'audioslave' and it'll play only that artist? gonna try that on the way to the muffler shop to get the magnaflow installed!

It *should*, just make sure all your files are tagged properly. (I say it should because I've never gotten it to work all that well. 16gb flash drive with 100+ folders but probably inconsistent file tagging).

My file tags are 100% spot on. I have worked hard to get them all cleaned up. My USB drive won't work with audio commands. Tells me "not available with this device". If I plug in my iPod (same songs), voice commands work perfectly. Go figure??

I got my entire Itunes library (38Gb) downloaded onto this:
It plays perfectly! All my playlists and indexes work in both voice and manual command. What got was every CD that was loaded by me from my personal CD collection. What I didn't get was any music that I purchased from the Ipod store which in my case was only a bunch of specialty and novelty songs that I have needed for other purposes than my personal listening.
HOW I DID IT: I inserted the drive in my computer straight out of the package. I did not format the drive FAT32 or anything. Reformatting this drive will erase the driver that makes it "plug & play" along with any other data. On my computer hard drive, using Windows Explorer, I found my Itunes folder and under that was the subfolder "Itunes Music". I copied this folder to the flash drive root directory via drag & drop and viola! The file/folder structure under "Itunes Music" remained the same as on the hard drive and thus all the play lists remain the same.
It may all be in my head but the search is faster and the music seems clearer (cleaner?) than listening from my Ipod. Even the Sync lady seems to like me better as she appears to better understand my voice commands. The manual searches though the menu button also works perfectly. This could easily qualify for the best under $50 mod ever.
Hope someone finds this helpful.

I have a 128G stick that I have used, with no issues and am currently... GASP... using a 500G USB hard drive.
It was $40, if it takes a crap... oh well.
It has been in the truck for a couple of months, I had to reformat it as FAT32 to get MFT to recognize it and with the 3000 songs that are on it I have barely taken any space.
I am slowly ripping my 900+ disc CD collection and am using a product called dbpoweramp to rip and tag the music.
I'll keep adding stuff to the disk in the truck, as I get it ripped and will post back if I have any issues.

Yea if you filled 500gigs with music you will have to listen to it non stop without sleeping for 104 days to hear them all, lol! A 64 gig stick is way more than enough for average person. I use 4 and 8 gig sticks myself at 320 rate which is 9 or 10 meg per song i think and I go on long road trips and still don't hear them all. 4 gigs is roughly 20 hours of music,

For $40 a drive, I can have a couple of backups ready to go and still pay less than a years worth of crappy sounding satellite radio.
