It could be you linkage or you may have problems in your transfercase. Have you try the bare min. in checking the fluild lever?

Are the back wheels spinning when you engage 4x4?

a little grindage is normal for all 4x4. are u in neutral when your shifting from 2 to 4?? i have an 07 fx4 and a 63 jeep rockcrawler and they grind a little. its because there is no syncros in a X case.

If your rear wheels are spinning and the fronts are not you are trying to engage splines on the output shaft of the t-case that are spinning and the collar is not. In that case grinding is normal. It is not healthy for the BW t-case but it is normal. Shift into 4x4 with both the front back wheels turning at the same speed and it will not grind.

With the transmission in Neutral and the truck stationary it cannot grind when shifting. It is like shifting with the engine off because nothing in the drive train past the transmission output shaft is moving. A clunk sound could be considered normal but not a grind.
