Default cant figure out 4x4 problem! had the entire assembly apart! help?

okay so i got stuck in sand, 4x4 wouldnt engage, took it home found a cracked shaft. fixed it. i had my entire assembly from the driveshaft, differential, cv shafts, actuator, everything taken apart. diff opened up, everything looks great. cv shafts, great. actuator, shiny clean on the inside. not a thing i can find wrong.

i put it in 4x4, and the light comes on on the dash. im pretty sure the front diff. engages and is moving, but the actuator wont pop in so the power can be transferred to the shafts going to the wheels. all hoses are connected on actuator and in good condition, like i said its shiny clean inside the boot. can an actuator just go bad but still look good condition? what else could be wrong?

edit* - dang i meant to post this in 97-03 f150. oh well.

Yes, depending on the type of actuator they can go bad and look good. Can you manually place the vehicle in 4X4 (by forgoing the actuator)?
