I'm pretty sure the seam sealer is an automated process.
I'm guessing some are wavy because either the truck wasn't moving consistently on the assembly line (pauses), or the machine wasn't moving consistently, or there was perhaps air in the supply lines of the sealing machine.
Or maybe a combination of all of the above lol.

Worst the dealer has seen!
Wavy is one issue but mine not only had waviness but had a big dip as well as a small pinhole in the clear coat and paint...all on the passenger side! 2015 King Ranch from a 8/19/15 production so the later timeframe obviously has nothing to do with the defect and lack of QC! Dealer attempted to put in a buyback claim but I was told Ford denied it! Based on other forum responses on getting it fixed I wasn't going to but had no choice due to the pinhole. It's currently in the shop being fixed so I'll see what it ends up looking like later this week.

No offense, but a buyback for that blemish is ridiculous. Make sure to post up pics of the results.

Sealant Cause of Water Leaks
While the non-uniformed sealant seemed like a joke to me at first too, I was getting water in the passenger side front carpet. After forcing water to pile up in the roof channel we found it to have 3 different spots where it was leaking through. When I bought the truck and questioned the non-uniformity with the drivers side I was told it was no big deal. Boy were they wrong. 3 trip to dealer soon for same issue.
