Did you ever have TSB-13-7-7 executed on this truck? This is for a clicking or popping sound from the rear axle between acceleration/deceleration (as described here)? One of the more recent posts in that thread is from an owner who had the procedure in the TSB completed and later the pinion shaft seized from the tech dialing in too much preload tension.

Similar routine for pinion seal. Both involve pulling the yoke and pinion nut which when reinstalled means they have to reset the bearing preload. The amount of pre-load is a published specification for the technicians, why or how they would deviate from it is beyond me, but if the preload is not set correction it can result in bearing failure. Curious what they find here and I would ask about how the current problem relates to the pinion seal that was recently replaced.

Just a final update here. They replaced the pinion bearing and some type of shim. Took it for a drive today. Didn't get the brake smell like last which is great. In case any one is curious here are the diff temp measurements from the outside via a infrared thermometer. The truck has the 3.73 gears.
Normal driving without trailer :45-50C
Moderate drive with trailer: 75-80C
Outside temp was 14C. The drive was about 30Min with rolling smaller hills and flat stretches.
