Default 4WD not engaging

I own a 2003 F150 4x4 that I purchased with 3700 miles. It has on the fly, on the floor shifter. I have taken it off road a few times and got stuck twice due to the 4WD not engaging. I engaged it long before I got stuck and got the 4x4 indication on the dash. It's still under warranty so I took it to the dealer who could not get it to fail. Since then, I have engaged it a number of times and get several loud "clunks". Sometimes it engages and most of the time not. I spent the last week hunting and the 4WD, which I call "sometimes 4WD", only worked about half the time. I think the transfer case is the problem as I have raised the front end with it engaged and the wheels spin but the front drive shaft doesn't.
Has anyone else had or heard of this problem? Any recommendations? I'm extremely frustrated not being able to count on not getting stuck while out by myself in places that I shouldn't get stuck.
Please help.

Sorry your truck is having problems.

the driveshaft has to turn for the tires to turn for one thing and try looking at tha sensors for the four wheel drive and relays
