If the problem is back, have them check the driveshaft alignments both front and rear to make sure they aren't causing premature failure. Sucks to hear that you have this problem. Also have them test the electronic solenoids. I had one burn up my wiring harness on my 09's transmission. It was a fluke deal, but maybe you have something similar.

I'm in the exact same boat as you. New transfer case was put in and sound came back within a hundred miles. I brought it back in and was told that's a normal noise now. I'm just waiting for something to happen when I'm on the road now. Its definitely not a normal noise

I wonder if it is a 5.0 thing?

My local shop did a transfer case on another 5.0 two weeks prior to mine. That helped them to diagnose mine. After the install I was out of town for a little while and didn't have enough miles on my truck for the sound to return like it since has. Ironically, when I brought the truck in for the dash rattle diagnosis the tech who did the transfer case asked me if the sound had returned. I found that odd. I now suspect the other 5.0 he fixed has had the sound returned and he was fishing for information from me.

I'll post back with what the dealer says this time but it won't be until a week from tomorrow.

I'm curious what they tell you. If I remember right there was a guy who posted about this same issue a quite a while ago who had a crew xlt with the 2.7 tt

Hey guys, I'm having this exact issue with my 2015 F-150 XL Supercab 4x4 2.7L. I first noticed the noise just over the 100 miles mark. Sounded like something clicking and would be audible from 25 mph to ~60 mph. It's been in the shop since the 22nd. Now I'm worried since the original poster said the noise came back... I'll update when I get it back.
