Default 2015 F-150: New Transfer Case Needed at 800 miles

So my 2015 F-150 developed a few noises in the first few hundred miles.

The one diagnosed so far sounds a little like the HVAC system on low. Change the continuous fan noise to one that oscillates back and forth between two different frequencies and that'll get you close. You can't really hear it until about 30 mph and is most noticeable at about 50mph. Much faster than that and wind and tire noise drowns it out a little bit.

I took a tech for a ride and in short order commented it sounded like a bad transfer case. He based this on another 2015 he had in the week prior and made the same sound. They put that truck on a lift to run the vehicle and a stethoscope analysis said bad transfer case. They put my new truck on a lift and ran it through the same tests. Bad transfer case as well. The problem is they are on back order for a few weeks so I have to just deal with this for a while.

So if you're looking at a new 2015 F150, maybe listen for this sound at about 50 mph to see if you can avoid this problem.

Holy cow man. Let me ask you this, did you feel vibration through the gas pedal, especially around 21-2200 rpms? There's another thread on here about vibration through the gas pedal. However my dealer and most others in that thread have basically blown us off.

Also, what trim do you have? Gears? Engine? Just curious.

I do not feel any vibration through the gas pedal. I am pretty good about subtleties so if there was a vibration, I would have felt it.

The other truck that had the transfer case issue had it happen at 300 miles so based on these two, at least the problem is happening right away. IIRC, the dealer said the part number is a new one so I assume that means something has changed internally with the transfer case.

I added the vehicle information to post #1 as it was requested. I labeled it as an edit so the guy who asked for it wouldn't get smart **** responses. I try to avoid posting to my own thread with other than new information which is why I prefer the edit as opposed to what I have now just done. :bonk:

New transfer case installed last Friday. The problem appears to have gone away but I'll give it 800 miles or so to make sure.

I still have a dashboard rattle that needs to be addressed but that is another thread for another day.

Thank you Ford Service person here for escalating this. Ford was very diligent in handling this matter.
