Belt size problem

Belt size problem
I have a 1995 Ford f150, with the 4.9l and mazda 5speed. It is an Eddie Bauer and came with AC, and was first sold in California.
The ac burned out a couple of years ago and at the time, I just removed it because I only drive the truck in winter. I replaced the belt with what I assume was the part number they give for trucks with out ac, I say "assume" because I don't recall exactly what size I bought or if I had fitment issues.
This year the belt tensioner pulley bearing burned out, so I replaced the pulley and tensioner along with the power steering pump.
I tried the belt 5060970, the part number listed for trucks with out ac and routed it according to the diagram on the truck. It was too long so I swapped it for the next smaller size, a 6k966, "k060966". This belt fit ok, but also it was making noise intermittently and everyone and awhile when I went to start it up, it would pop off.
I thought that maybe since the truck came stock with ac, that the pulleys might be a bit different on a factory ac model, so I purchased the Dorman, ac bypass pulley, installed that with a new belt, 98" effective length, Dayco brand number 5060980. This belt is too short.
I am sure I followed the diagram correctly, I double checked the part numbers for the tensioner, and the dorman ac bypass. I am so confused as to why the stock belt won't work.
Does anyone have any thoughts on what to check or had similar problems.
This should have been a simple, cheap fix, I have already dropped over $100 on different sized belts and am at my wits end. Any help would be greatly appreciated.

Phone apps don't always show signatures, so you may need to switch to a real browser in desktop mode on your phone, or just use a desktop/laptop computer. Put your location (nearest city) in your profile &/or signature, & upload an avatar of the truck. The more pics you post (NOT in your sig) of the truck, engine, wiring, labels, & undercarriage, the more likely we can help you. Not all its details are relevant to these issues, but you don't necessarily know which ones are relevant, so just put everything in now. So far, I can see it should contain
