I know I'm grave digging here but I have an update. The wife won't let me hack up her new Expy, especially given the visual and mechanical upgrades coming next year.

LOTS of options here. I'm loving the idea of an Eco Bronco - curb weight is sub 5k.
FSBs go for 1500-2500 all day long in this area. I can sell the rolling chassis, engine to fuel tank for 500-1000 depending on mileage.
Take off Raptor parts are cheap.
Plus... the extra width would require these fenders/bedsides:
I'll be picking up a Bronco once spring hits, after the snow is gone these folks have no use for them.
My first shot is a salvage job with a solid chassis/ engine /trans /xfer case. I know I'm looking at 10-15k but for the right one it might be worth it.
If not I buy a frame for 800-1000 and do the LS swap.
Boom, cool tow pig for less than 10k, decent off-road prowess and decent mpgs.

This has the potential to upset some folks but were I to go with an 04-08 RCSB or SCREW I do have the 'nuclear option'... junkyard LS engine and trans swap plus a single turbo. BOOM! 600rwhp/650+rwtq and still get better mpg than a 2v 5.4.
I know the purists won't like it but I could do the whole setup for less than 5k - that includes a divorced NP205 transfer case. Going old school on the t-case solves several issues with the swap - significant price difference between 2wd pull out package vs 4wd, relatively weak t-case standing up to 700+hp/tq, easier to clock t-case, overall eng/trans/t-case would be shorter which would allow/require a longer driveshaft - this would give me a little more leeway WRT to travel, like maybe a DIY 4-link vs 'just' sprung under.
I think I could make the 4-link more DD friendly by having heims on the axle side and poly joints on the truck side.
Anyone out there have contacts with access to insurance auctions?

Unless I can get a decent 4wd f150 chassis with Eco/trans/t-case for 10k or less (possible but not probable), it'll be a junkyard 5.3 with twins and a Turbo 400 = 600hp for ~2k and it'll only weigh ~4000lbs.
