I already told yuh. It's most likley the fuse. Doesn't matter what it looks like. I explained why. Post back once this fixes it after you decide to finally listen.

rather the way Ford fastened them. Prone to cracking due to vibration or over flexing on the install. the solder ball inside the casing which joins the fuse together is what cracks.

Jbrew, sorry for sounding ignorant but I want to clarify where the crack may be. The solder ball which is inside the casing is soldered to the clips where the fuse goes into? In other words, the wires that are connected to the fuse clips?
Also if that is the case could I assume it could be repaired. Or would the box have to be replaced?

It's just a fuse under the cover on the firewall and by the battery. Sorry, I thought you were more familiar with the truck. I'll see if I can find a pic.....

Well, here's what the fuses and bracket looks like on your truck, -



Well that's the only pic I have. Just follow your battery and alt cables. They connect to them. The fuses are only 3-5 bucks.

Yea the solder ball is encased in the plastic housing of the fuse. Looks just like a ball of solder and they crack with vibration. Sort of like solder joints can on printed circuit boards. It's just , when these crack, the fuse will still continuity, but you'll loose all power intermittent during the drivecycle. Ford deleted these fuses, the set-up shortly after the gen 10's came out. They crack because there's no dampening to vibration. The connect is rigid which makes them susceptible to vibration. The aftermarket corrected it, Bussman in fact, who sells a dampened holder for the fuse that replaces OEM.

Regardless, just try not to bend the fuse on the install or over tighten it.

Jbrew, I had no luck with the two Mega fuses. I replaced them just like that image you posted. I don't have anything to check the fuel pressure. so last thing I am going to replace before taking it in to a shop is the computer. It's crazy the problem has actually gotten worse after all the things I have fixed/replaced lol. The truck ran perfect for 20yrs, so it was due for a problem lol. Oh, by the way there is a strong smell of gas fumes when it runs. It makes me think it could also be fuel injector related. I will let you know what it is in the end. Also, throw in any other suggestions. I appreciate it.

spark plugs
spark plug cables
ignition coil block
Fuel filter
cleaned maf air
mega fuses
throttle position sensor
cleaned throttle body
3yrs ago fuel pump
