Just had a thought, we all had phasers that didn't lock? When the phaser doesn't lock it chatters back and forth on the vanes almost like an impact wrench action, this translates to back and forth loading on the chain that gets impressed onto the tensioner via the guides. I think this rapid harsh back and forth loading when the phaser doesn't lock is what is creating the negative pressure to pull the o ring into the slot on the cloyes tensioner?

I feel your pain good luck.
will do

Sounds logical to me, it was odd to see the o ring pulled back I would have expected to see it pushed out instead.

I think the o ring migrates into the slot when torquing down the tensioner because nothing is holding it there. It's probably more likely if there is some oil on the mating surface.

Something I'm wondering...Is it possible that I'm breaking the phaser lock by tightening the pahser bolt while holding the cam shaft with vice grips? The factory tool bolts to the cover bolts and holds the phaser by the cam gear. What do you think?

Yeah I was thinking when the unlocked phaser was slapping around it created a suction when the tensioner suddenly comes unloaded and the spring pops it out? I guess it don't matter.

The bolt goes into the cam so holding the cam with vice grips would put no force on the locking pin. Does that make sense? Google cam phaser images if you see it apart it will make sense.

I just put the chain on and let that hold the phaser while torquing the bolt.

Checked the phaser again tonight and its not locking sometimes. Got a lot of other things to take care of but I'm leaning toward ripping everything off and going back with all ford.

Ahh OK, I see your point. I guess the phaser slapping around could cause some kind of suction before the oil pressure comes up in the first few revs.

I took my old factory phaser apart and I see what you mean about not being able to break the lock. Actually, the factory tool puts more pressure on the lock by holding the cam gear.

Here are the newest factory pahsers. They look a whole lot like the Dorman ones with a thinner spring and solid pins holding the reluctor. Will have them on by this weekendName: FoMoCo_Phaser_small_1.JPG
