Update- replaced the old part with the new shrouded one... nothin! No 4x4 lights (they work on guage test/startup) when I turn the switch. Needless to say, it doesn't shift either. Check all (5?) fuses... all good.

Same thing happened to me a few days ago, dealer wanted to keep it, trans shop wanted to also. Came home crawled under tapped what I am assuming is the actuator on the transfer case and BAM engaged and lights on dash lit up.

I've just been reading a few threads stating the same thing. I don't use my 4x4 very often, and I am hoping that it just needs a slight "massage"

05XLT8'... that's the one. I gave it a couple taps with a urethane mallet on all components of the actuator. Didn't have anyone to help me (shifting from 4x to 2x) so with the engine off, 'tap tap tap' 'tap tap tap'. Started it up and it shifted, no problem.
I still had the ratcheting sound, but when I shifted into 4H it went away, so I ran it about 100yds forward and reverse in 4L then in 4H. Then when I shifted to 2H it was fine. I'm thinking I may have a slight vacuum leak(hence, cycling it from 4L, to 4H, to 2H), so I think I'll just replace the lines and check valves, just for piece of mind. When I pulled them off the IWEs, they felt a little crispy. No obvious leaks, but better safe than sorry. Other than that, problem solved.

Way to go Ford!..............again
Locate the solinoid right where water pours over it, then send out a bulletin stating that water may get into it, causing the whole front end to be destroyed. Wonderful. Do you mean to tell me that nobody at ford could foresee this happening?
Why cant they get some design engineers with common sense. That solenoid could have easily been located elsewhere.
First the Spark Plugs, now this. I am quickly losing my long history of faith in Ford Trucks.
