I attacked my drain elbow installation and boiling the rubber may help to slip it on, a better way that really helped is lubricating the end with dish soap.

I found the problem when I was running wires for an amp under the passenger front seat. It was sopping wet and the cable tray under the threshold of the door actually had a rusty high water level. Fortunately no harm was done either in the tray or to the carpet.
Sliding that elbow on is a real pain and while some suggested boiling it in water, easiest way is to lube the end with some dish wash soap then that thing slides on easily (it isn't 212 degrees either).
Last, a bonus of removing the fender liner was the leaf/acorn/sand debris stuffed into the fender bottom. Can you say rusty fenders? So I got a chance to look and clean out that area and I peeked into and cleaned the other side as well.

p.s. anyone know what the second smaller 1/4 inch steel drain pipe is located on the same side? It drips water too.
OH MAN. Just found this thread! I've had MANY cab leak issues on my '04 Lariat, and have been really scratching my head on this last one! I had the 3rd brake light leak. I had the wiring harness grommet behind the battery leak, I had another leak high in the drivers side firewall, and STILL found my passenger floor to be a little wet from time to time. Found that foam gasket under the glove box wet the other day, so figured the drain was blocked up somehow, but didn't really know where it drained to. Now I know! Going to check it out this weekend, and probably rig in a 90 rather than paying Ford for one. Thanks!
So thanks for this thread, I did the 90'degree elbow fix but have a question. What is the smaller metal black tube that drains a/c condensate?
Is this an overflow in case the drain is clogged? I'd appreciate whatever you can tell me.

I just fixed my tonight. The little rubber 90 cost me $17 from Ford, and they had to order the part.
It is a little rough to get to. I tried to get my 3yr old to do it for me... No luck there. Removing the Transmission dipstick bracket helps to get your hand in there a little. Oh, and when the TSB says to wait until the engine is completely cool THEY MEAN IT! The truck was cool, but man it felt like someone was holding a candle to the back on my hand. Boil the fitting for about 4 minutes in the microwave to soften it. It makes a huge difference. I fought this thing for about 15 minutes before. After boiling the fitting it was a piece of cake to get on.

sounds like you might need to get the A/C drain elbow that FORD realized these trucks should have had from the factory. the A/C drain is in fact in the passenger side of the firewall, and it is poorly designed. if you look at the firewall just above the passenger side exhaust manifold, you will see the drain tube (it is MUCH easier to see if you take the fender liner out). this tube is in a horizontal position, and only entends beyond the firewall by about 3/16-1/4". so, as you drive down the road, the moving air will cause the condensate to flow along the bottom of this shprt tube, rather than drop to the ground. then what happens is the condensate will soak into the padding where the tube penetrates the firewall, and then will continue to soak into the carpet padding on the passenger side.
long story short, you can put this elbow onto the drain, and it will force the condensate to drip onto the ground. its part number is F3LY-6A614-A, and it costs about 6.00 from FORD. It can be a little tricky to install, but seems to do the trick. i removed my carpet a couple times to dry it all out correctly before i finally found the culprit and fixed it.
here is a picture to show you where it is located. i had put a temporary elbow at the time until my dealer got the correct elbow.
I have the same issue on my 2011 f150. Wet around foam under dash dripping down and getting carpet wet. Just bought this truck used but my questions are .... How does this elbow fix the problem? If it's a design flaw, why hasn't it been doing this from the first day it rolled off the lot? Assuming it hasn't been a problem till now

It costs Ford money to redesign their flaw and cure the problem. They have bigger fish to fry ( a 3 valve motor designed by Rube Goldburg...body corrosion issues...) . The leak doesn't show up during the warranty period and that's all they care about. It takes time for the grommet that normally seals the hole to dry out (hot engine bay ...) and become useless and it's outside the warranty period, so Ford is happy.
At highway speeds, air pressure under the hood/engine compartment forces AC condensation that comes out the drain port back up against the firewall and into the surrounding insulation foam. It eventually shows up as wet carpet on the passenger side.
Get the drain elbow and solve the problem yourself and be happy. (part number F3LY-6A614-A ).

I removed the wheel well on he passenger side and the leak is on the fire wall, pouring down onto my exhuast and O2 sensor. it isn't just a drip, its literally pouring. No water on the inside of the truck at all, and the truck is not over heating.

Ford didn't put the elbow on from the factory. It was an after thought and came in a TSB that was later issued to fix the wet carpet complaints from owners. The elbow helps get the drain water out away from the firewall and prevents the backflow onto the carpet padding. I would highly recommend it, even if you're not getting wet carpet right now.
