Does it do it in 4x4? I'm betting you are losing vacuum to the hub under WOT. I'd check all the hoses and lines going both hubs.

I had this problem with mine I jad a cracked hose amd the actuator filled with dirt. It takes vacuum to keep the hub disengaged so its currently trying to engage. Thinkbit cost me 900 bucks at a tire shop to fix. Do it before you wreck something

Best way is to do a vaccum test identify the vaccum line with the leak. And get the part from ford

Default Actuator and Hub problem

Had same problem last week with my 2010. Took it to Ford because of work schedule. Wednesday they tested and replaced solenoid because it wasn't allowing same amount of vacuum to each actuator. That seemed to take care of it for 24 hours until I heard a scrapping noise that went away when in 4X4. Friday back to Ford and they replaced actuator and hub assembly. There was some concern that the actuator was not fully engaging hub and that there may be burrs on splines. That is why hub was replaced.

Actuator, since it is vacuum that releases engagement, in normal position with engine off is engaged on hub.

I have about 300 miles since I got it back and have had the 4X4 engaged and disengaged several times. No problem now.

FYI, Moog has hub assemblies and Dorman has actuators at a price that is about 20% less than Ford.

Here is a pretty go write up. I had the same problem. I took it the ford dealership and they replaced my transfer case. So far no more grinding/ticking sound. Hope this helps
