Blend Door Actuator is killing me

Blend Door Actuator is killing me
I replaced the blend door actuator two times and it still doesn’t work. The First time was with an aftermarket actuator, second time with an OEM from my local Ford dealer and it’s still clicking on my 2012 XLT. I also lifted the battery connection for the actuator calibration. The calibration instructions I found said to pull theSmart Junction Box fuse 15, but my XLT shows 15 as Electric Fan, tried pulling it anyhow with no success. I used the old gear from the aftermarket actuator to line up the key way on the blend door before installing the actuator. The gear was easy to turn, what am I doing wrong. Wife has cancer , I can’t afford any more repair bills. Does anyone have any suggestions, would appreciate it. Roasting in Florida.

Fuse 15 was for 2009-2010 trucks. On your 2012 you're going to want to pull fuse 46 in the same smart junction box. Should be labeled climate control in your manual.
EDIT: From everything you have said and my experience (I've replaced it twice within the last year, first time with aftermarket and again with OEM) you are doing everything right except for the fuse number. There is another actuator in the drivers footwell that controls the hvac mode door (which vent the air comes from). If you look up under the dash, to the right of the accelerator assembly, you will see another actuator there. This actuator is less common to go bad, but sounds the same when it fails. I would pull the fuse and see if that fixes the issue, if it doesn't check that actuator as well.

Does anyone know what this piece is? I found it in my blower motor. I think it's a piece of the blend door that maybe broke off since the passenger side air only blows cold even when hot is on. I have dual climate control and need to figure out if I need a new actuator or just the blend door.
What is this?
What I found when I dropped the blower

That gearing in the I.D. looks like it matches up to the blend door actuator perfectly. I would bet that it is the gearing that you drop the actuator post into.

NOTE: The purpose of the module actuator position calibration is to allow the HVAC module to reinitialize and calibrate the actuator stop points. To carry out calibration, carry out the following steps.
Remove BCM fuse 46 for at least one minute.NOTE: When the ignition switch is switched to the ON position, the HVAC module will initialize and calibrate the actuators. Calibration of the actuators will take approximately 30 seconds.
Reinstall BCM fuse 46. Turn the ignition switch to the ON position and wait 30 seconds before verifying correct mode door actuator operation.

I have to listen to mine clicking for ten minutes every time I start the truck. Every god damn time. Then it goes away. Mine is coming from the floor wich means I’m screwed. The uppers where easy for me to replace.

not sure on the F150 but my wifes Flex went bad while under warranty. work around was to always leave hvac on any setting. if she turned completely off it would make a flopping noise for awhile before quitting. just leave the fan on lowest setting whether heat or air worked till we could get in to the dealer. the replacement lasted over 115k miles and was working when we sold it.
