Bumper Build...So it begins...
#11
Well, I buy a new truck and cant help myself, I just cant be happy(so the wife says). I decided to start myself a bumper build and finished the mock-up today after removing the bumper and bumper trim. The bumper will be 3/16" a36 plate steel construction with 1/4" mounts (no 1/4" front, since I have an EcoBoost and can not do the hidden winch). There will be a "grill"(cut outs) area in the front for air flow for the intercooler and tow points as the tow hooks once the bumper is complete will go away, its just too hard to do with cardboard... Here is the mock up for the face and one side, Im only mocking one side to ensure symmetry, that and working with cardboard is a nightmare...
Just mount it to the side brackets already there on the frame. Make sure to keep your bumper tool bar below the height of your grill as it open out and then up. Arc will catch anything above and inside the arc. Great idea. Stainless tube and Tig welding would look great. Black Powder coat, last forever with remote control lights.

Update
Well, thought I would post a quick update, things are starting to come along with the project, I have the front end area almost completed and tacked together. This weekend I am going to focus on the mounting brackets and get what I have completed hanging in place so that I can work out some of the more complicated angles and such around the lights with it in place. All in all it is coming together as planned with a few hiccups here and there.
Oh yeah, PICS!
First pic is of bumper as I had it on day 2 of the build, keep in mind the welds will be went over and everything smoothed out. Second pic is as it sits now, waiting for mounting hardware and brackets(the hard part).
I'm also going to be adding the bottom plates and an integral skid plate once everything else is done.

I would only use small tacks to hold it together until it's all there, when your happy with the shape then start welding, keep the welds short and spread out to keep the heat down, nothing worse than cutting it all apart when something don't line up, use a flap disc to smooth your welds, no one will believe it's home made

10-4 , I ran the longer welds after all you see in the first pic was together and it was checked. everything but the main front plates have tacks, that 3/16 will warp in a hurry if you heat it up too much.

Update
Lately I haven't had many chances to get out to the garage and work on the project, I FINALLY got out there for the last few days and here are the results. All the "hard" work is done(the detail and cuts around the head lights. I am now working on an integral hitch that attaches to the tow hook points, this will make it where the bumper and the hitch are attached, giving me 4 different attachment points for the bumper and making things solid.
PICS!

I could not stand how far the prebuilt ones stuck out (to fit a winch that we can't have with ecoboosts, that's what the hitch is for). This one is about 6" from the frame to the face. Also makes it a bit lighter. Still have to put the tow points on there. Thanks for the comments.

Follows the lines of the truck nicely, I'd sweep the ends up a little more to show a little more tire from the front so it wasn't quite as bulky and a little more sleek looking, but that's all preference, it looks great, I like it a lot
