There is another method to make nice curves in MDF. It is called "kerfing". Probably the same amount of work as your method requires...

It is easiest to do if you "moisten" the outside of the MDF before you bend it.... only problem is you have to fill in the slits with a glue/resin when you are done to strengthen the material.

I read about kerfing but without added structral support (back filling the cuts after the bend) my common sense engineering spidy sense decided it was not strong enough for pressure applications such as a sealed woofer box. I would have no worries with a ported enclosure but not sealed.

You are correct. You have to dump lots of resin down the slits to strengthen it. Both methods require the same amount of labour. Yours will definitely be strong the way it is planned. Just thought I would mention kerfing as not everyone has a table router.

Excellent work!!! As I've become more familiar with my router table, this will be the next method I use.

Looks like ill need 9 or 10 per side of the box. Good thing my wife really likes dust and noise....i did mention at one point earlier today, “at least its a healthy obsession, i could be out drinking and what not”

Found some time to work on the box this weekend. I changed my design to make the build a little easier.
The new concept will just be a sandwich with some feet to asjust the height to match the seat contour.

Made a top and bottom, routered to match perfectly.


Glued sides together.

Test fit and it's tight but clears.
