They have the burden of proof, not you. If they go in and say the failure of a pinion gear was due to the intercooler, they have no way to prove it aside from hearsay. They couldn't even show an educated guess. You could, conversely, find an engineer who could differentiate the forces between another 5hp or towing a 6000lb trailer on the pinion gear....

besides, the law is pretty clear. Nothing automatically voids a warranty, regardless of what a local dealer service manager says. And how many of those dealers service jacked-up F250s? Or sell jacked up or modified vehicles?

The louvres are not part of the emissions system, either. They are a trick for mpg purposes only.

Service managers are no more knowledgeable in how things are affected in different ways than anyone else. Their job is to pay as little as possible with regards to warranty work so they don't have to fight ford on reimbursement.

I'm not going to argue this one with ya, you are obviously concerned about it, and that's totally fine. I would be a little less likely to sit back and accept what they say, but I also know a bit more than the average joe on how things work.

I actually agree with you on all points except one. It's a matter of the fight and cost vs. letter of the law. The legal fees alone would far outweigh the cost of repairs and no decent lawyer would do this on contingency. Sad truth is that the system favors those with the big cash and it has little to do with what or who is right.

Area I disagree is the louvers. Ford tell me they are not there for MPG, but for air temp control during warmup to assist with rapid warming. That makes it an emissions item. This one would be easier to argue if an aftermarket intercooler was 50 state certified.

I'm pretty sure that the Full Race intercooler for the 2nd gen 3.5L Eco will relocated it so that you can fit a hidden winch. They just came out with the 2nd version of it that will fit any 2015+ truck.
