I had this same problem happening in my 04. Turned out to be a bad transfer case. First one went out about 7k miles and then the second went out at 30k. I hope this is not the case for you, but everything you are explaining is exactly what happen to me both times. Hope you get this fixed, it has to be frustrating.
I also went through many IWE's, man that truck was a lemon. Still have it though just cant get rid of it, go figure.

Johnday is a great resource on the IWE issues some of our trucks experience. I'll defer to him for guidance on the fix, but for me the check valve worked. My problem started a day or two after we got a cold snap with low teens in the mornings and highs right at freezing. Mine also started about 5-10 minutes into the drive, maybe about the time the TC locked up. All times were at 6th gear cruising speed. Its was 90% sound and 10% feel. And the sound was like having aggressive off-road tires. Or maybe the sound, again not feel, of ridding the rumble strips on the edge of highways and interstates. 4H made it go away so started with the check valve and all good since.

Thanks, WB. Was wondering if it might not be something going on with the transfer case. Does the place that fixed it for you still have the same service guys by any chance? Wondering if it might be worth putting my local dealer in contact with them at some point if they don't get it on their own.

Fords buying my 17 xlt ecoboost back because of two failed iwe's on drivers side and on the second failure It sat in shop for three weeks because the part is being rededigned and were none available, I guess the good news is theat they are aware if the problem and are redesigning it......

That is the complete hose assembly, it's actually cheaper to buy that, than the YG360 checkvalve separately. Look at the photo, on the hose at the left end, is the checkvalve.
