I got a loaner 2019 Flex SE, very basic, sticker is $32K, it only had 112 miles.
They told me they are trying to get Ford assistance on the phone, up till now it only has been emails. That's kind of sad for the dealer to get no better support than that.

It's been another week, never heard from dealer. I didn't bug them because I want them to fix it right and I'm enjoying racking miles on their vehicle. Eventually I will need to do real truck stuff.

I finally got my truck back, so far it works but shifting in and out of 4wd seems clunky compared to before. Maybe it needs broke in. Here is the text of service report.
46 HZ vibration at 1800 RPM from LF wheel bearing and 32 HZ vibration at 800 RMP from transfer case.
Replaced wheel bearing, drained transfer case fluid and found excessive metal. Removed and disassembled, found the front output shaft had came apart causing severe damage to internal components and the housing.
Replace transfer case.
This was covered by drivetrain warranty.
On a seperate ticket they have.
4x4 engaging itself, replaced Transfer shift module, case asy Transfer, 10 bolts.
Load tested wiring and it passed. Installed new TCCM.
They said the Module was electronic and not covered by drivetrain, lucky I bought an extended warranty and to pay the $200 deductible. I think this is BS.
They said the bad module is what destroyed the transfer case. I call BS on that also unless someone can confirm that is possible or has happened before.
I think the transfer case was the only problem all along. I think a broken piece was getting wedged and causing it to be stuck in 4wd.
My truck has 32K miles and the 3 year B2B warranty ended 3 months ago. Since then Ebrake, 3 door locks, wheel bearing, transfer case and related electronics. If all this happened 3 months sooner I would have turned it in at lease end instead of buying it and walked across the street to Toyota.
edit: The cost for the transfer case was $784. I looked up the part#, MSRP is $1100-1200, the higher is with TOD what ever that is. 40% mark up if you DIY.

When the truck is shutdown, the IWEs fail to the engage position. During cooler, about 32F and below, they will stay engaged for about 2 miles to warm up the front diff. It will do that every key cycle while the ambient temp is down in that range or lower. The Tcase shouldn't be in 4X4 though. There is another member here who has a bad Transfer Case Control Module, TCCM, not saying that is the trouble, but a place to look.
