Default Yet another exhaust thread

Some of you may remember I was at a bit of a crossroads a while ago about fixing up my truck. This past week I decided to just fix it up. Replaced the oil pan and almost all the seals and gaskets top to bottom. Haven't gotten to the rear main but that will come soon.

Now I'm putting together an exhaust system and have some questions. I'm going in a slightly different direction than most. I need it to be fairly quiet. I don't mind it loud when I get on it but when I drive out at 6:30am I'm 12 feet from my neighbors bedroom. They are a little sick of me not having a muffler.

I'm going to get Flowtech headers. They have 2.5" outlets so I was going to collect the two sides into one and go with single 3" from there. First question: I haven't found any write up on welding a crossover pipe. Have any of you done it or should I just take it to a shop? I have a welder that I'm ok with, my welds aren't pretty but they work.

I have to pass emissions testing so the cat will have to go back in. I'm looking at Magnaflow cats and see they have several in 3" with the air tube. I could just put the smallest one in but I see they have the 94419 that has a built in resonator. Not sure how much of a difference that will make to the sound. Anyone have one?

All the write-ups I'm seeing on mufflers are by guys that want to hear the engine. Not that there is anything wrong with that, I'm just trying to make mine quieter. Am I being contradictory by opening up the exhaust to a larger size and wanting better gas mileage but keep it quiet at the same time?
