Whatever it is I don't buy Ford's reassurance that it's not damaging the motor. Cord already stated what happens next in this process with the engine throwing an error code and going into limp mode. So between what I am hearing now and the total failure Cord and others have experienced there is definitely damage occurring in between...
Yeah - it's probably not good but I wonder why those that have replaced the chain + tensioner still experience the noise? Including Cord who has had multiple replacements and it still does it. That makes me wonder if it's not the chain, tensioner and something else internal to the engine. Not sure but that would explain it.

I really hope someone gets to the bottom of this for all our sakes. If I got the answer some got that it's OK, I'd be towing as much as I can up as many hills as I can as frequently as I could hoping for it to blow up. Don't abuse it too much but make it work hard!

Just for the record... I haven't had my chain replaced for the second time. My replacement chain is about to the point of Huntrig's. I'm consistently getting the rattle once, sometimes twice a day. I think it briefly went into limp mode this morning, but I'm not certain. Got one year and about 30,000 miles out of the second chain, but they did not replace my tensioner. I was really hoping the culprit was the tensioner, now I fear it's something else.

If you look on page 3 of this thread you'll find the following exchange:

#1. The Video he refers to as being the exact same noise is here:

This is the same noise our trucks are making.

#2. Notice how when Ford dug deeper they found (original post)

Hey guys. Got my truck back with the work order. It says gears and chain worn bad. Removed mains and rods, mains worn bad. Cam caps and cam worn. They gave me a new long block and gaskets. Hope this helps. Sounds like a major issue, btw its a 2011 fx4 ecoboost
The next post from him states: (original post #36)

Hey, yeah mention everything I said it was right from the work order. That bill was over 14k, hope it works out, there is definitely a motor issue.
I found one more post from him... (original post #93)

Its only a common problem in the winter for some reason. The engine has to be fairly cold. but like I told u guys in my previous post, when I had the noise, the dealer pulled the motor apart to find

-Gears and chain worn bad
-Removed mains and rods, mains worn bad
-Cam caps and cam worn

Motor was replaced with a new short block from ford, if your noise is a loud chatter for 3-5 seconds on startup only, this are most likely your issues, not a vacuum pump
The noise he said was identical to his truck is identical to our trucks. $14,000 for a new motor isn't a fix they will be quick to be implementing.

If the camshaft caps are worn then perhaps they are part of the problem...

Suppose there is a tolerance fault on the camshaft(s), over time causing wear on the sides of the caps. As the gap widens the shaft moves, bring the gear and the chain with it until it interferes with the block/shaft mount. The noise we hear is the chain rubbing until oil pressure builds back up inside the valvetrain pushing the camshaft back out.

Not exactly V-TECH but hey, maybe Honda ran into this issue before...

Just one thing - the Flex and Taurus didn't get the Ecoboost until the 2010 model year. So anyone with a 2009 (the second link posted from fordflex.net) has the regular 3.5.

Another thing that maybe worth noting is that since it only happens on cold starts - I wonder if there is something else in the oiling system that is allowing pressure to bleed out? A stuck check valve or something like that? I would think a stretched timing chain would do it hot or cold but something allowing pressure to bleed out could definitely cause a rattling noise.

I know my SHO will make some weird rattling noises (more like a lifter tap) on some starts. Goes away in less than a second and has been doing it for a long time now. Consensus on the SHO forums is it is the HPFP rattling on startup.

This is definitely one to to watch carefully. Ford, you need to step up to the plate on these and figure out what is going on!
Has anybody scoped or done the screwdriver test on the HPFP to rule it out?

By that I mean try to isolate the source of the rattle, by using a stethoscope or a screwdriver pressed against the pump and your ear, or a voice recorder.

My truck hasn't made the noise the last 2 mornings because it didn't get to sit long enough, it was driven quite a bit. This truck also has a miss and flat spots at WOT. I've contacted the selling dealer and have spoken with their service manager in depth, he's now looking into this for me as well...

Here is a video with the a compilation of cold starts over the last couple weeks.

Anybody had any luck elevating this issue? I've been dealing with my local dealership for months on this problem and they haven't done anything other than change the oil. Last I was told was that "Ford hotlline won't let them do anything else and told them that this problem will not cause damage to the engine." They have heard the noise multiple times in the couple of weeks that they have kept my truck (exact noise provided in the videos, only happens at startup). I'd like to get it fixed since I only have a couple thousand miles left on the warranty (2011 ecoboost). I just don't know what else I can do since the dealership seems to be done with even attempting to solve the problem.

Randy, thank you for coming forward. My guess is there will be plenty more. It sounds like you've got the problem documented by your dealer and were given the same BS answer that I was.

Unfortunately, I don't believe Ford when they tell you (or me) that this doesn't damage your motor. That sound is a lack of lubrication to moving metal parts. It will eventually throw an error code related to this which is P0016. Cord has already documented this and had the timing chain repaired, once as well as other members who have claimed the fix didn't fix the problem.

Between the noise starting to occur and total failure there is damage being caused in between. If you read my post (#393) you'll see that when another member had this exact same issue last year he received a new motor after his Ford dealer inspected the bottom end of the motor and found it was damaged too.

To help everyone out I would suggest getting a couple video recordings of the sound and uploading them to YouTube. Ford wants to ignore the video documentation we're providing so we need to continue making them to the point where hundreds of them blanket the search engines.

There is defiantly motor damage taking place, my truck has developed a terrible tapping noise that sounds like a rod bearing to me. Its in a different shop now and they are making progress.
