Service advisor and techs heard the rattle when I was there Tuesday morning. They asked about whether maintenance had been kept up, which is all done by them (oil changes are done generally when the IOLM is around 30% which is about 10,000 km using full synthetic oils. Pennzoil Platinum or Castrol EDGE, both Ford 929/946 approved.) They commented the oil looks very dark.

Changed the oil, kept the truck overnight to cold soak and reproduced the noise the next day. I picked it up as the dealer contacted the hotline for assistance/approval to open the engine and was waiting for a reply.

Got the response later this evening that Engineering is aware of the issue, the noise appears to be a characteristic of the engine, they are working on a fix and no repair attempt should be performed right now.

This isn't exactly reassuring as I've been in this exact situation before with a prior vehicle (not a Ford). Sure enough, two months after I brought up my concern on that vehicle the chain let go.

WTF???

As for waiting, the repair can be put off for a little while. Eventually, the computer will detect the cam not being in sync with the crank and it will put the engine into limp mode. In limp mode the engine will be very lethargic and will make some really strange sounds when the waste gates cycle. Just make sure the paperwork says exactly what they told you, not that you get accused of deferring the repair and it's no longer covered.

That's some Bravo Sierra right there. Oil color means nothing for the condition of the oil. Some engines turn it pitch black quickly but the oil is fine - only an oil analysis can tell them or you the state it's in.

The only way startup noises could be considered normal are:
1. You use the wrong oil filter (not the case since you said the dealer does it). Fords need good anti-drainback valves in the oil filter or they can rattle on startup because the pressure bleeds down overnight. Not an issue if you use a Motorcraft or good quality filter. Which the dealer should be using.

2. You let it sit for days. In this case the system can bleed down but the noise should not be as bad as some of these Youtube videos. Usually a ticking noise vs the dragging noise in the videos. And it should go away almost immediately. My Taurus will do it occasionally if I let it sit for a few days but it goes away immediately and is more of a ticking noise vs the noise in the videos. I also had a Mustang that would do it too. At 175k it would still start immediately, just make a little racket.

But if the noise is what is in these videos and it's happening after sitting overnight it's definitely an issue. I'd get it documented on the repair order that "it's normal" and see if Crystal can help or try another dealer. Cause that excuse is BS.

Do believe the rotary fuel pumps on the cam of the 2.7L will mean longer timing chain life for most.

Took my truck to the shop last Friday. They called Tuesday(appointment was for Monday) picked it up today.
Was vacuum pump. They ordered a new one and fixed it up and I'm good to go. Thanks for letting me piggy back this thread.
Thanks for the suggestions and trouble shooting.

First off, all I said was the timing chain noise is pretty distinctive. I never said his problem was or was not the chain. Second, i didn't think this was a compitition. I really don't care if you were right or not. I'm glad he found the cause and glad it didn't cost him an arm and a leg.
