I seem to remember that he traded the truck in as since there is no solution the camvap process wouldn't work.

A friend of mine told me about a guy who went through the process and the dealer / Ford was forced to give him his money back. This is third hand information so take it for what it is worth.

Well had the truck back 2 mornings and rattled both mornings. I'm trying to decide if I just drive it or have them look at it again. Told them I'm not bringing it back until they at least have a course of action to try. Not going to have it sit there for 10 days again for them to listen to it they know what its doing.

The member actually had a dodge and they bought his tuck back via camvap arbitration and he bought a F150 he's still active here. As another poster said you have to everything well documented and you're good to go.

Truck going back to the shop
I was informed this morning by Ford Customer Service that my claim is being escalated to my CSM again and that I have to take my truck back to the dealership.
Not exactly sure what that means but the truck is heading to the shop on Tuesday June 02, 2015. I will keep you posted.

So I was talking to my tech today. He has been working with a customer that has had the rattle on startup and they went in and replaced the chain. After a while the noise came back. During some testing he seen that on startup a cam phaser was slamming back and forth. They replaced it and he hasn't been back yet. He said only time will tell but he may be on to something.

I have been doing a lot more research on this, and trying to look at the 5.4 engine as well because it does the same exact thing. Search online. My buddies 2005 does it.
The 5.4 guys seem to think its from tensioner bleeding down pressure(which my dealer confirmed was happening) or hydraulic valve lifters losing pressure.
Some 5.4 guys made this go away by simply using heavier weight oil.
My truck stopped rattling all Winter...presumably because of thicker oil due to cold temps. So I am just going to run a heavier weight oil in the Summer, and get my catch can installed to limit fuel dilution.
I am not taking it to the dealer again unless its free or they say they have a confident fix. I just got the oil changed this week, but am going to see what heavier weight Amsoil my lube place stocks and go put that in and test it.

The catch can seems to have mostly helped my cause. All quiet until the rattle surfaced at roughly 6500 miles on the syn oil. I changed the oil and all quiet again. If the same occurs, I'll change the oil weight or time intervals.

He did go on a pretty good rant about oil change intervals. He was ranting about people going 10,000km. Haha. He also told me that all of Canada is considered extreme service. So I would guess some of the northern States would be considers the same.
