I would definitely appreciate those part numbers!! If I do all this, the head & intake swap with a mild tune, how much extra power can I expect? This will be my daily driver. Not hard on her at all, and rarely pull anything. Will this work give me a reliable engine long term?

Yes as long as the tune is correct and the timing isnt to crazy. Each truck is different but I would say atleast 50-60rwhp.

So I will need to run more than that octane? Does ethanol content play into it at all? This might be a stupid question, but as im trying to track down an intake manifold, I get confused. Do I need the 03 4.6 upper or lower manifold? Both? Or do they usually come together as one?

You just need the intake manifold with out throttle body elbow. With very conservative timing it will be fine on 87. I run e85 for performance. I don't care about cost of fuel or mpgs.

One last question if ya don't mind. I have some budget minded friends who wanna know this....if they swapped only to PI heads on a NON PI intake/engine will they gain any power? And will they need the bigger fuel pump/injectors?

If they go to pi heads they will need the intake.

Swapping the heads won't work without swapping the intake as well. The port alignment and port shapes are completely different. If they search around there use to be a few Mustang companies that made adapters to run npi intakes on PI heads.

A custom tune would be ideal. You can get away with 87 as long as the tuner doesnt push the timing to far. Compression ratio will be close 10.2:1. My experience is slightly different because the 5.4 but I also have cams and alot more compression.

I would upgrade the fuel pump, along with upgrading to 24# injectors. We are talking about close to 100 hp at the crank difference.
You forgot something about the ECT sensor. His 4six has one. I know about the CHT, not what I'm talking about. I know what I would do, - but what do you suggest? You didn't say and he's going to run into that little problem. You can't just "not use it" that easily lol.

EDIT: NM, he's converting a 4six. So that really doesn't matter.
