There is absolutely no reason to go 3" under 500hp. I went 3" becuase the y-pipe was free. If I had do it again, I would have went with 2.5". As far as gaskets I am using Felpro MLS. They are about half the cost of OE gaskets, but twice as expensive as a set of the Felpro graphites. As far as bolts I went with Stage 8 Stainless locking header bolts for a mustang. Its the same pitch and the perfect length. You dont need studs. I installed the locking fasteners after the headers had already been heat cycled once. I will find the company that did mine.

The reducer will be fine in aluminized. Just have them shortened and welded t the collectors before they are sent out to be coated.
Just so you know the Flowmaster tail pipe kit is not stainless if I recall. I wanted 3.5"-4" tailpipe also. That is reason I went with the Magnaflow it is stainless. I know you can get a 4" from a Superduty to fit also.

Yea, I haven't heard of a HP number were 3" would be an advantage.. Also never heard a tuner recommend it, -YET anyway. 3" (the Y crossover pipe) Y or 'off road pipes' were meant for the off road truck circuit generally. Those trucks are built to run wide open tho (WFO), scream, which warrant a 3" cross over hence the name "off road pipe".
I can see it if your incorporating turbo's, crazy boost or perhaps maybe over 500 HP like CarCrazy suggests. But, how much over five ? That, I don't know.
Going 3" into a converter after the collector has it's advantages with PS's, but you reduce to 2.5 right after. That's IF your running HF cats with your set up.

Also [MENTION=64669]jferg92[/MENTION] the X-pipe location matters. You dont want it to close, but you dont want it too far away. Ideally around the location of the stock y. Too far back and it creates turbulence, too far forward and it just slows the exhaust down.

Yea, I've seen the built lightning guys bump up to 3" AFTER the Y if they're running a single exhaust, but not before. Once you get close to 500 hp, they all sound bad *** and perform. A 3" Y might hamper tuning, possibly making it more difficult to program or work in good low end.
