note to all. just throw it into 4 wheel drive once a week for a short time and the solonids will not sieze. to many city folk buy 4x4s and use them once or twice a year.... thats not what they are made for!! chevy ford and dodge have had the same ****** for years and the same problems. the other problems with the vac accuator and lines are problematic also, but those are wear and tear idems. its only a matter of time.
Now, I have 'lost' my 4x4 twice since I bought this truck and use 4x4 daily as my steep drive is best climbed with it engaged. The common theme with both my failures came after driving extensively for several days on a dry,dusty, and unpaved road - all with the 4x4 engaged and then highway driving (4x4 disengaged).
I am not discounting the idea that lack of use can contribute to the failure and it's a great recommendation to switch weekly, but I wonder if there are other conditions that also should be considered as factors.

Well I am happy to say that I think I have fixed the problem. I called a few Ford dealers and finally found one with an honest service manager. He told me that the cost would be around 500 to fix the problem but also offered some good insight and information. He said to tap on the transfer case actuator (for the 4x4) and see if it would engage. With the help of a friend, I did this and yahoo it seems to be working ok now. The manager also said that this is a common problem and so far Ford has NOT published a TSB for it. I'll watch it closely and if it happens again, I guess it'll have to be replaced. Hope others that have this same type of problem can use this information as well.
new to this forum and new to owning an f150. i had the same problem.. and yes its the acuator on the transfer case. it cost me under 500 dollars to fix. i hope this isnt a common problem and doesnt keep happening!!

i had the same issue, i posted a thread about it. someone suggested the IWE solenoid and that was it! it fixed the problem!

Thanks....replaced it and now it works perfectly. And for all the other threads out there....thank you too!! If it wasn't for you guys and great info, my local dealer (Automax Ford in Killeen Tx) would have ripped me off for $109 on this part. Promptly hung up on the guy and drove 30 miles away to pick it up for $37.

same problem
I had the same problem with my 06- light wouldnt come on and wouldnt engage. Replaced the old solenoid for 27 dollars my self and still no action. Had the dealer diagnose it and the code came up that the trnsfer case motor was dead. 440 bucks later my 4 wheel drive now works.
I cant believe this motor just goes out that easy. ANd if it does Ford should be replacing these free of charge! damn it!

I just replaces the solenoid on the back of the transfer case and still have no 4x4. I did notice that the two vacuum lines that run to the front diff had been melted together from coming in contact with the exhaust. Would this cause the 4x4 to not work and have no lights at all?

4x4 vacuum system
Any little vacuum leak in the 4x4 system can cause a failure. You can replace the melted hoses, and if it still does not work, I would take it to a mechanic who can test the system for leaks with a vacuum pump. I got a diagram of the system from my Ford dealer's parts counter, and it shows all of the parts. There are many hose connections, check valves, etc. All present an opportunity for a leak and a failure. Good luck.
