Well you were correct. I rounded up a my father in-law after Thankgiving dinner and armed him with an automotive stethoscope. Put the truck in gear with my foot on the brake and right at 1100 RPM the EGR started rattling.

Next question
Is it really hurting anything since my CEL is not on other than just being annoying, or does it affect gas mileage?

Keep us updated. I have the same rattle on my 05' F150 and wouldn't mind fixing the issue.

The noise was enough reason for me to replace the EGR. It was annoying. After the replacement I noticed improved performance. I can't say that MPG got any better, but it may have a little. The engine also ran smoother at idle.

Many tuners delete the EGR to improve performance, so I would say that allowing your truck to run with one that is malfunctioning, while it may not be causing problems that your computer can't handle, is robbing performance.

Even the Motorcraft part was less than $100, and I think the auto zone part was $47.

How easy is it to replace the EGR valve? I have changed out a few parts on my truck so far, but I'm not a mechanic by any means.

A couple of bolts and an electric connector. Not hard, the hardest part was coaxing out the bolts that are exposed to exhaust gas.

Well replaced EGR today and the rattle is gone!!! Cheapest I could find was 74, and it was very simple to replace. Two 10mm bolts, an adjustable wrench to get the exaust tube nut off, a vacume tube and about 15min of my time. Thanks CB
