I guess I'll revive my own old thread here... I replaced the IWE on the drivers side, it was the last original one. The one that was there was definitely shot and wasn't engaging properly. After changing it out, the 4wd seemed to be working great and engaging just fine. On a cold winter day(near -40 *C) in January I tried to engage the 4wd while on the move. When I did so, the drivers side IWE didn't engage fully and just grinded. I didn't here this for a bit since the radio was up loud. When I did notice it though I pulled over and tried getting it to engage without any luck. Since then, it only partially engages and when you give it too much power it lets go with a loud "bang".

I'm thinking because I didn't change out the wheel hub with the IWE things aren't engaging right. My plan now is to change out the IWE, wheel hub and the Upper control arm (since I damaged the ball joint boot last time I changed the IWE). Thoughts on this?

I'll update this again. I finally took a look at the system in late October. I bought a vacuum pump which was a great investment here. It turns out the 2 year old Motorcraft part installed by the dealer on the passenger side before I bought the truck let go. I bought two new Dorman IWE actuators (and extra just in case) and one Motorcraft hub for the passenger side. After I opened things up, I found that the drivers side IWE and hub were actually in okay shape. The passenger however had a wrecked hub and IWE. I replaced both those parts on the drivers side, cleaned and relubed the passenger side, blew out all the vacuum hoses and replaced one vacuum valve. It now works perfectly again.

Dorman parts are good to me. I installed dorman actuators and vacuum solenoid on my 06 f150 and no problems. Fit great and works great.
