Mine was covered under warranty. They first thought it was the transfer case motor, so i had to pay for that because of some stupid excuse about the motor being on the outside of the case or some bull**** like that.
But when that turned out not to be the problem, the actuators, and something else, (sorry can't remember exactly what they replaced), was covered.
Take a look at your warranty paperwork, it lists everything that is covered.

NOW.....if I put it in 4x4....the humming noise goes away. everything sounds as normal. So I can guarantee it is not a tire noise, I highly doubt its wheel bearing noise. I am stumped on what the noise might be since everything was fine and then I parked the truck for a few days and all of a sudden this noise came about. Not like I was out hot ******* the truck or jumping ditches and exploded something in my diff or t-case or something.

Anyone had a similar issue with these trucks and/or know what the issue might me?
Yep, Just had Ford a 2" leveling kit installed on my 2015 F-150 Sport 4x4 with a tire rotation and alignment. Well I heard the same thing the all terrain tire hum all the way home and figured I may have had some cupping so with the rotation I figured to give it a few days. In the meantime I called the service adviser back letting them know there might be an issue and he set up another appt. 1 week later.
The day before I read your post and took it down the road to test and see if the noise "went away" in 4WD. It did so I called the service advisor back and let him know this was probably the problem.
When the tech test drove the truck he thought for sure I had a bad bearing. No such luck, the actuator was bad. Back to quite time now and Momma's happy which makes Daddy got outta the dog house fast.

hey guys I have an 06 with the 5.4 and im having the same issue but with above freezing Temps and ive replaced the solenoid and blown out the line and the front right hub is still humming but when I put in into too 4x4 it stops

Then it's probably time for a new wheel end. You need a vacuum pump to diagnose further.

You need a vacuum pump/gauge to test properly. You could have gotten a bad IWE new in the box. I've seen it happen. Your hubs could have taken damage from the previous bad IWE, or you could have a vacuum leak elsewhere or bad vacuum check valves.

I have a 2015, but since the 4x4 systems are the same, you guys may be able to help me ...

a couple weeks ago I had a 2" leveling kit put on my truck, last week I started noticing a grinding noise on the drivers side when I would make a left hand turn. So I went to the auto parts store and purchased a new IWE.

Sure enough, mine was actually broke in half so I thought for sure this would fix it. I installed it, buttoned everything up and went for a drive. 40MPH and above I hear a horrible humming/off road tire noise, put it in 4x4 and it goes right away.

So I thought crap, I got a bad part. Went back down to the auto parts store, and bought another one, put everything back together, and I'm having the same issue. I've checked vacuum, I'm at a total loss on what could be causing the noise. It sounds like a bad wheel bearing.

Any ideas would be greatly appreciated. I drive a lot for work, so I can't be without a truck!

This is gonna be one of those things that the dealer will be able to pin point on pc analysis I think. I fully understand you can't be without it long but it seems you may be spinning your wheels and its gonna nickle and dime you to death in the meantime going the dyi route. Being a diy guy myself I know exactly how you feel about saving the cash but these new vehicles with all the pc assist parts are something thats tough to deal with at home.

All of the noise was coming from my drivers side, so that's the side I replaced last night. After taking the IWE off it was definitely broken in two, so I assumed that was the only bad part. This morning I jacked the truck up, started the engine, and spun the front wheels by hand. The drivers side I fixed last night worked as it should. The wheel turned without the axle. However on the passenger side the axle spun with the wheel, which lead me to believe it was bad as well. As soon as I unbolted the actuator I could tell it was bad. I replaced it and everything is good to go.

A little back story ... I took my truck to a well known shop to have my level kit put on. He said he's only done Chevy, but it's the same process .... when he was putting everything back together, he thought the right decision to make was use an impact to tighten the axle shaft bolts. I imagine he tightened the axle so much that it crushed the IWE.
