I got an issue on my front driverside.
I just change my hub assembly today, and i flicked it into 4x4 to check and make sure everything is kosher and, its not. I gave a clanking noise when in the throttle, but it costs just fine, no noise at all in 2 wheel. Sounds as if the hub isn't fully engaging.
Any ideas here?

I gave everything inside a good coat of grease including the cap for the axle nut. So i hope that's sealed all right. Ill check all vacuum lines, i just had it in my head that it had something to do with the new hub, like maybe i was missing something.

actually its the acuator thats designed to grind down the gears. made of a weaker metal than the hub assembly. so its either something in the iwe system (solenoid or lines) or your actuator.

Bearings blew out, i could hear a clicking noise from it. When i looked at the actuator i didn't notice anything worn, but, i wasn't looking too hard. It never crossed my mind it might be bad as well.

Can someone point me to a schematic for the vacuum lines on a'04. I traced them from my driver side IWE and one goes up to the brake distribution box and curls back away from it and is open, like it was cut. From what i came to understand on how this system works there shouldn't be an open line or there wont be vacuum to unlock the hub.

Take a look at this gem....If you cant understand the IWE's and the 4x4 system after reading this thread then you shouldnt own one of these trucks!!! haha...

No problem...I just found out I have a similar problem as well. I have had the baseball card-in-the-bicycle-tire sound for about a month and never gave much thought about it. I dont hear any louding clunking or any of that so I was never worried. I just notice it when I drive by a building or by parked cars. It almost sounds like there is some hissing going on as well. I can engage 4x4 no problem and it seems to disengage. When engaged, my truck feels like it has like 100hp but when in 2wd its okay so I dont think mine is locked into one or the other. I need to check the CV half shafts to see if they are locked when the truck is on a jack though. That will help me.
I know I have to replace the solenoid to the new one but after that I have no clue. I am hoping it is just the actuators and not the hub assembly itself. It also could be a wheel bearing but I hear that you can tell its a wheel bearing if the clicking happens when turning one way or the other. I dont have the clunking, just like someone is running a birthday card against a chain link fence.
It sucks because you almost have to tear everything apart in order to determine whats wrong. For all I know it could be a bad check valve after the solenoid that is plugged. I just wish I knew 100% what it was before I tore things apart.
