It could be gaps on your plugs that are just starting to raise their ugly heads. Replace your plugs with Motorcraft and the problem should go away. I had the same problems (with the cylinders), but mine happened right after I got new plugs on my '05 (don't know what brand) but my mechanic took them out and none had cracks or any problems with them, we put Motorcraft back in and she runs great. The Motorcraft are designed to compensate for errors, at least i think so, with the complete U shape at the tip of the plug, rather than the gapped plugs. I believe it has something to do with always having the proper gap because it can spark on any part of the U shape.

Thanks. It's possible it's a plug issue, but I had the issue before these plugs were installed about 4500 miles ago. The plugs are Autolite's version designed for that specific application. They have a u-shaped outer electrode like the motorcraft plugs do, not an L-shaped side electrode that you see on more common plugs. They are not designed to have the gap changed.

Do you know if the plug boots were replaced with the plugs?

They were not replaced. I pulled them all off and cleaned/inspected them. They all look fine and there was no moisture in the holes.

The boots really need to be replaced anytime the plugs are, especially since they are only about $5 each. The term i was looking for in my first post was "carbon tracking". Thats what my problem was, it can be on the plugs and the inside of the boot. That being said I dont think just replacing the boots may solve your issue, personally i would only recommend replacing your plugs with motorcraft ones. Your issue sounds pretty similair to mine, however you might just wanna take it to a reputable shop/dealer that is familiar with these trucks. Its better to pay once and find out the correct problem.

I have the engine rattle on my 06 also. truck runs good, idles good but as soon as I go up hill putting the truck under load I get that rattle. no codes ever. I cant find the problem. I still think its running lean.

I'll have to get back with you on that, I saw it but I didn't pay that close attention to it. It is not a FRAM, but I'll have to look again to see what it is. I need to replace the oil once I get this issue fixed. The mechanic I just took it to today says he pulled the 02 sensor prior to the passenger cat and the truck ran great...indicating that the cat is backed up under higher demand. I'm going to take it to the muffler shop tomorrow and have the cats replaced and hopefully all will be well after that.

Actually, I guess it is a FRAM extended guard filter. The engine doesn't rattle running at high RPM in park. It's just under a load (higher throttle setting) and I think it is the CAT that's rattling...it's just hard to tell from inside the truck where it is actually coming from.

Ok, well get that fram out, use something else. I work with a guy with an '05 that had a rattle which he insisted was his exhaust, we argued about it for 4 months before i browbeat him into switching from fram at his next oil change, he used a purolator brand, couldn't bring himself to use what i suggested but it worked.
Ive seen Walmart started carrying Motorcraft filters and there under $5, uou can get Purolator brand which is almost identical to Motorcraft, or go with a super premium brand like K&N, Mobil 1, and royal purple. Which, i like my motorcrafts and for <$5 its pretty hard to beat that.
