I totally agree with you guys on various points ... then that means I'm right when I told the tech guy at flex a lite that they should look over their set up closer because of flaws on the system, I would think that for the price they are selling this 270 kit one should not encounter any issues when doing things properly.
Like I said before they are being helpful sending me new parts... they now believe I have a defective controller wich I doubt, if the new controller does not solve this issue I will go my own way and make two circuits.
fan 1 : starting at 60 % when ac clutch engaged and 100 % at thermal signal
fan 2 : only starts at thermal signal at 60 and gradually increasing up to 100 %

Bucko the gauge wire getting hot is 10 , you have good point on the soldering I went as far as buying crimp and solder butt connectors and ring connectors , this is one of the things FAL should include in their kits instead of those cheap connectors.
thanks to bucko and tiger for all the help and wise tips, is good to have support sometimes

Good. My neighbor cooked a motor in july once because his fans didn't come on and the only cooling he was getting was when he pulled away from the stop light. Dropped valve thru piston and busted things up. All because the ground was into paint and not shiny metal, new from the factory. It broke after out of warranty and he had taken it back several times complaining of the temp gauge movement so radical. They did a lot of stuff to the thing but it didn't get fixed until after the motor broke. Who would of thought of the fans never running. I was the one who noticed it out side on the drive talking to him he never had em come on with it running even after he shut off the thing and just sat there with his new motor and the coolant boiling out the overflow tank. The dealer was embarassed. They gave him a new rig.

today I tackled my problem with the flex a lite fuse getting hot, as I said in an earlier post I had received a new controller from them , I installed the new controller following their instructions and the fuse kept getting hot!!
Here is where I took matter into my own hands and pull out fan shroud and separate each fan , I then proceed to intall both controllers and calibrate thermostats , so far the fuse stopped getting hot and now I have a fan to quick on when ac clutch is on and then both to come on at 200 degrees...I'm convinced this a safer way to run this fans and tomorrow I will post pictures of my set up , feel free to ask any questions as I'm not good at tutorials.

some pictures of the install:
here's both 30 amp fuses
I mounted the second controller using 3m double face tape to the winshield washer reservoir
all wires were protected and heat shrinked for maximum protection
I tapped for ignition signal at two locations to avoid overloads and in case of one signal failling the other will get me home ( note the two red wires )
main controller and general overview of the fans
