I bought the new part for $23 and put it on in about 10 minutes. The damage has already been done to mine but this could save people who haven't had the problem alot of money in the long run. Oh yeah it is easier to get to the part if you take the battery cover off.
This happened to me also.
I have a 2005 Lariat Screw 4x4. A month after I bought the truck, I wanted to use the 4x4, while engaging from 4x2 to 4x4, it started making a loud grinding noise, and did not go away when I tried to drive in 4x4.
I took it to the dealer the next weekend, they changed the vacuum solenoid, and the problem went away and never had a problem since.
This happened recently just 4-5 months ago.

This solenoid is right behind the battery and to the passenger side of the pcm right?

Correct, two vacuum lines and an electrical connection. There are two nuts holding it to the firewall (left and right 10 mm).

When you say "except with a plastic cover on it", do you mean except with a plastic cover around it? I can't figure out if the square plastic piece behind the part and against the firewall is what you guys are talking about, or if there's an actual plastic box around the solenoid. That's why a picture of the new part would be nice. I just looked at mine and it actually has water on it and it's been sitting for two weeks almost. Seems like a really stupid thing to do on Ford's part IMO.

Yes, there is a black plastic shroud or shield that goes behind the solenoid. Either you have just a solenoid or a solenoid and a black back,1/2 sides, and top. I guess it keeps water from entering the cowl and laying on the electrical connector at the top of the solenoid.

Well there's just the solenoid with a square plastic piece behind it on mine. No cover or anything. Since there's water sitting on it right now I assume that I should go replace it ASAP. That sucks.

Thanks for the info! Mine is an 04 and I wil check into it right away before I start having problems. $23 solenoid has to be cheaper than new hubs.

im pretty sure thats what happened to me... happened 3 times today, i was headed out of town when it happened the first time, i stopped it felt like it popped in or out of gear then it was fine, went all the way to reno with no problems then coming back it did it again going about 70+ mph (the grinding didnt sound very good going that fast...) then i stopped and it popped in or out of gears again, i couldnt figure it out.. then i remember reading this post a few days ago and i figured out its not popping gears but its trying to go in 4wd... so i pulled out n went again, not but 100 yrds it did it again.. then i put it in 4wd then back into 2wd and it was fine the rest of the way home, tomoro ima take it in since its still under warrenty...

That's it. It is not totally covered. You can still see the solenoid with the shrowd. I guess you could add a piece of rubber for added protection.
