Cast iron has been used for many, many years for exhaust manifolds. The problem is mating it to an aluminum head. The rates of heat expansion and contraction are completely different. This causes the manifolds to warp, crack, and snap off studs.

This is exactly what I meant by my post. by talking about metal casting cracking was some other things subject to a lot of heat. Also, my exhaust manifold actually cracked in the middle between the back 2 exhaust ports.

Default 2010 5.4L exhaust manifold replacement

I purchased a new manifold for the drivers side from RockAuto for $90 and my local Ford dealership quoted me $450 to install plus extra labor if any of the studs broke off.

So its now been over a year since I installed the headers and they are still quiet and not cracked. I also have noticed that it is snappier on the throttle and it holds gears better while towing so that is a nice side effect. I wish I had gone the header route from the get go.

What brand headers did you install ? Did you use OEM gasket set or other ?

I installed the Banks stainless sorties and I used the OEM steel gaskets. My theory worth the steel gaskets was that I didn't think I would have to re-torque the studs again since they collapse right against the head/ header when torqued.

I have heard that the OEM gaskets do better with headers. Do you swap out studs with SS

My F-150 just developed leaks on both sides.
Ford wants 2100 out the door even if studs break.
Im debating if i want to tackle it myself...

Default Very delayed question

I've had my 08 since new and have had my passenger side manifold changed by the dealer before the warranty expired. Now I'm getting the same damn sound on the driver side at 99,300 miles. It's very disappointing to me that ford has such an inferior quality issue with them that they won't take care of the issue for us loyal ford owners. My question is, would you purchase a Ford manifold, or an aftermarket.....and if an aftermarket, which brand has given the best bang for the buck. Is aftermarket a bad option, or is the fact that my first manifold warped at 58,000 miles?
