Hi Paul,
I received your PM, and will require more info from you once I reply. These concerns are being escalated to my support team as I am not an engineer working on this issue.

Very annoying... I tried the HA.CAB to HC.cab and I still get the "File not found" on my 2011 F-150. Tired of messing with it now. There goes Saturday morning. Grrrr. What I want to know is even if I did update my Sync software, would it solve the original problem of Sync disconnecting from my iPhone for no apparent reason in the middle of a trip.
Meanwhile my wife's Nissan has no problem holding a connection... Just sayin' Ford

I did the update on my wife's Edge and ran into the same problem. I was using a USB drive formatted as NTFS. When I finally formatted it as FAT32 and gave it another attempt it worked perfectly. Might be worth a shot since I didn't see it mentioned here. I haven't tried it on my truck yet.

It's not a FAT32 issue

Same problem on my 2012 F-150. I tried 1/2 a dozen times to get this to work and never succeeded. Today it is at the shop for them to update it and they want to charge me $50 for something that should be simple.

I ensured that the USB was Fat32, so that's not the issue. If you look at the autoinstall file via Notepad, you can see the files it is looking for. They do not exist in the folder. This is clearly a developers issue on Ford's end. I'm not sure why it is that difficult to figure out. You'd think they would do some testing on it.

Interestingly, they've changed the website. Instead of a direct download after clicking Download Sync Update you first, you get
But you can click "OK" and then click the "Request Download" button, this prompts a message of:
I've yet to receive an update email - definitely been "a few minutes".

"Check your inbox at {email_address} in a few minutes. We are preparing your update now. As soon as it is ready, we'll send you a link to return to this page. "
