Steering wheel popping over bumps/rough terrain

Brought my 2011 f150 in to get the rack fixed for the 2nd time about a week ago. Dealer had the truck a little over a week fixing the 'fuel and condensation in oil issue', but never fixed the steering / rack issue. I again showed the my service adviser and the service manager the noise and vibration coming from the rack just by turning the wheel side to side. It's gotten bad enough I don't even have to drive it to demonstrate the problem. We tried two other new trucks, and they were quiet as can be.
The dealer contacted ford hotline for assistance and was told 'hotline is not aware of any know faults and or repairs that match the steering clunk/vibration issues I'm experiencing' .
I've worked with Crystal to add notes to my file, which prompted another call from my CSM, whom verified the issue with the dealer, and now I have another appointment for next week.
While I'm happy that this issue is getting some attention, I just wish that there wasn't such a runaround to actually get the rack replaced. This part has been redesigned numerous times. Obviously Ford wouldn't be continually working with the vendor on a revised part if there wasn't an issue.
For all that are keeping track, mine is a 2011 F150 FX4 with stock 20's. Stock suspension and ride height. Never had a lift, leveling kit, or oversized tires. 24,000 miles, on rack 2, and hopefully rack 3 soon.
I'll also add that Crystal has been extremely helpful and very responsive. (Thanks)

This right here proves that it it not an issue with any level/ lift, no oversize tire problem, nothing but a garbage part made overseas that is experiencing issues upon issues and needing to be rebuilt/ redesigned.
Thanks for the post. Really puts things into perspective and proves that this is a defective part made by nexteer that ford is continuing to use. Something needs to be sent out from Ford (TSB maybe so that all dealerships know the issue and possible fix)

Well I'm goin to pick up my truck from the 3rd different dealer 2marrow and I guess they replaced the intermediate steering shaft instead of givin me a 4th rack replacement, so I hope to hell this fixes the issue but I'm thinking not , but will post and let u all no

Now that GM got caught ignoring issues with their vehicles, maybe Ford will try a little harder to solve this issue. I don't have clunking in my steering, but definately have an unwanted noise that the dealer has no idea what it is. Told me to just keep driving until it gets bad enough to find.

got my truck back with the intermediate steering shaft replaced, and guess what ? still the same crap, clunking and now a squeaking the is even not just noticeable on the dirt roads goin slow but on the smooth pavement driving around in the city. this is crap I told them the EPAS was bad and they wouldn't agree and said it was the intermediate steering shaft that needed replaced and I'm now with a truck that makes more noise than it did before , I'm at my wits end with this piece of crap , I wish I could get this issue resolved , crystal has been great in contacting me , but they didn't get this fixed nor contact her knowing what was wrong and needing fixed good luck guys I'm bout ready to push this thing over a cliff and collect the insurance money lol

Hey FORD, we have a thing called the internet, and we can converse with people all over about the problem...FYI.
My truck has been in 4 times, with nothing done or resolved other than greasing the steering shaft. Last time in was 4/14/14 when I took the Service Manager and a Service Tech for a ride with me to show the problem. Service Tech says, "I could take a hundred trucks out and they'll all make the same noise." Well then, there are a hundred trucks that need to be fixed!
Mine will ONLY rattle when its below freezing and I also did the "engine off, hood open, move steering wheel back and forth quickly" maneuver which creates the rattle. Service Tech said it must be doing that because rack is not under pressure.
